Prepped mold for few days, speed buffing. Then mask, then wax, then spray pva over wax. 2 layers of carbon with polyester resin, pop it out tonight. Put my formica table top back on mold for my roller table. Double duty. This lil' black part will be for plug. The top of velomobiel plug/mold.


2 carbon parts: this one and post above makes base for plug. 2 more carbon parts sit on these two. These 4 pieces make plug for mold.

Two very thick carbon soric custom molded belly saddles. Quick little stand for sanding.

Previous post , remember the rear-end of this 4 wheeler velomobiel.



I will try to make the hilgo 10 speed floor shifter work smooth and no rear derailleur. Its my experiment. Hope it works & it has twin cable Rohloff twist grip. Positive pull both ways.

3 piece base to finish top plug is 1 now. Two top pieces to this perimeter base will become whole top & 5 pieces will make one plug.

Base completed now. Doing some cosmetics at line of upper to lower velo.

My lower is lil’ wider than df-xl top. Iam building a wood bridge around whole perimeter with fiberglass on top. Then shoot spray foam over fglass and sand to shape like the WAW top. The bondo over foam and complete the upper plug. The finished mold pulled from this plug will be 3 piece mold.

Very exciting upper mold build. Tops can be made in few hours of carbon once mold is finished many moons from now.




1-feb: update, sanding around this perimeter.
The plug still fits lower unibody after all the structure.

7 feb 2019. Sorry still sanding.


Amateur retired building going on here:

Inch marks and a vintage ship builders divider (ebay) along with profile guage (ebay) will leed you to alot of bondo sanding & someday a plug ready for duratec.



Starting work both sides at rear 2 feet. This foam sands great. Cover foam with some fglass then 1/4” of bondo.

The ebay red and black 6” profile gage matches both sides in bondo and is the only way i know:


With shipwrights divider, profile guage, and seemstress tape measure i can make it around the whole perimeter. Gonna build a rain gutter in top under leading edge of hood. Hood will be here in 30 or 40 days.

Plug work , building in rain gutter under front leading edge of hood (hood in pic above post). Runs out left and right.

Rain gutter ready for wet sanding few hours: primer, kombi putty.

Rear black piece is plug for screw on rear cowling. Fitted to front part.



Nice joint jam of the two parts (rear cowling & top) with rain gutter under center joining line roll-over.

No pc, no Wordpress, no wifi, anymore . Change photos by yourself and type in current building reports. Share chemical release ideas, primer, carbon, epoxies, techniques, etc..

Mine was $100 per year. I use this for email too, that was extra $29 per year and includes free Microsoft stuff. Good for non-geeks like me and Godaddy’s open 24/7 for my navigation answers.

Working on plug now for the rear cowling. Waw type, removable & light. Bottom is same as yellow velomobiel, upper top & roll-over will become one with lower cowling.

Much more bondo and sanding on plug. The mold will be 3 part mold, iam just changing the one mold piece upper. So I will really have a mold/tool that will make 2 different cowlings.

Many hours below fitting this cowling plug to unibody rear

Plug=mold=part. (These molds make 3 or 4 wheeler).

The rear cowling plug construction is taking longer. But all foundation hard points are complete, just more bondo, foam, fg cloth, epoxy.

Nice few hours. Solid as a rock back there. Velomobile internal pieces go in with same black adhesive that hold windshield in your car.

10 holes cleico’ed, now insert 10 rivnuts/4mm. Button head allen screws. Also , 2” carbon bid goes inside to lock in rear wheel well.

Beautiful orange tooling gelcoat mold, thick and heavy. The blk plug is in photo above post on back of rear wheel wells.

Also sitting beside again is the rear 10 sp floor mounted shifter for rear of 4 wheeler velomobiel.


Just trim later.


I have the belly service door. Good for adjustments of 6 tie-rods.

But will turn into a pile of foam and bondo back there. Frt top cover plug is about 25 pounds now. I put top plug and rear cowling plug to the side now for a minute. I will ride quad in primer and topless and bottom less while completing plugs. Iam hunting a topless or bottomless to help, army town! Home of delta, spec forces, 82nd airborne and this is lead command post for all army, active or reserved.


Finally got rear wheel well in permanent. Few more carbon bid plys to go. The velomobiel.nl rear-end hardware goes in so great and smooth ya can’t quit laughing. Excellent design.





No more stinking metal frames. 4 wheeler.

Four and one half hours non-stop today: cut out old chain canal out of mold for a wide chain valley. Foam, fglass, micro, awlgrip will follow.





Outside, a perfect day for this kind of work, warm and no wind.

No, just like the df 4 wheeler parked beside the yellow quest, i like. Much shorter than larger quattrovelo velo which hauls a child.

I have 3 michael engineering pumps. One is compositeenvisions epoxy other two pumps i have are MGS epoxy. This one below l just bought a new lever kit for it. Now it is adjustable with their chart and lever kit. Its now 45/100 by volume for MGS, maybe then best on earth epoxy (many airplane companies use MGS epoxy. 200$ per gallon kit, I decided to use it because it is the best to soak into carbon using less cups in layup.

6/10-2019 putting in new valve kit in hardner tank side.






Bought first pump from them in 1993
